How far can you push it? I've got it to
2.8 and 2.9 around 50c under load.

Wha't a good max temp? 50c 55c ?

Is it normal to have a big
temp diff between cores?
example:
cpu1 48c
cpu2 48c
cpu3 43c
cpu4 43c

your motherboard will be a big factor in how far it can go. which are you using?
those temps are fine. if you want, see if you can reseat your cooler, it may bring them closer together. but that is not a big difference in temps at all.

Have reseated twice, not any better.

Is ultra thermal gel ok or redo
with gel that came with cooler
or clean and regel or leave alone?

Brought freq 333 to 378 and
stayed under 50c under load
then 388 and crossed over 50c.

mx-2 is better than any other thermal paste. AS5 is a close second. my load temps with all 4 cores doing SMP folding for 5 days are 55/53/56/53, and its hot in my room. and thats running 450 fsb with just a tad over stock voltage.
keep it under 60* if possible, no problems.

Time for a new cooler.

I am hitting 53-58c with
no overclocking 2.5. Yuk.

2.7, 2.8, 2.9, 3.0 all reach
60c within 5-15 minutes.

are you using stock cooling? if so, yep...its time for a new cooler.

Bought thermaltake v1 and
then found it was clip-on.
4-5c better than stock.
not much.

i've pushed mine to 3.73GHz and still been very stable (temps around 60-65°C)... but it'll all depend on your particular board and how well you know how to set with the voltages (just make sure you have enough through the NB and core and you should be ok to get 3.25 or so)

to combat that core seperation problem, make sure you apply the paste VERY evenly, and make sure the cooler is seated evenly... my cores usually sit with about 3° difference at idle and load... so you're not doing to bad

And/or setting bios to high fan?

I did get it to 3.0 and it was nice but
I got nervous as temp passed 60c.

Just let it ride and keep under 65c
to see what happens during test?

Mobo temp went from 28 to 30 to
32 as I added bigger video cards,
add another case fan?

Now it's 49-53c at 2.5.

please dont double post, but its good to know you've got something slightly better than stock... i'd recommend the Newegg.com - Sunbeam CR-CCTF 120mm "Core Contact Freezer" CPU Cooler - CPU Fans & Heatsinks its only $30 after MIR and its just about the best air cooler you can get... plus it comes with TX-2 so you wont need to buy new paste... just whack it on and go for your life!
